From low-grade pyrolytic char ($150/ton) to certified N330/N550 virgin-grade carbon black ($900–$1,200/ton)—with zero mechanical milling and zero CO2 emissions.

Alongside Co-Founder and Co-Principal Process Architect Prof. Dr. Mohamed Amin El-Badry, Hydro Puls Direct-Drive (HPDD) has established a new operational blueprint for tire upcycling and sustainable rubber manufacturing.

Traditional tire recycling hits a stubborn ceiling: inorganic ash contamination, volatile sulfur strings, and frictional coking relegate recovered Carbon Black (rCB) to low-value fillers. Conventional grinding simply crushes these aggregates together, embedding the ash deeper into the carbon matrix.

The HPDD Hydrothermal Vapor Core eliminates this barrier entirely via gas-phase kinetic deconstruction in flight:

⚙️ Supersonic In-Flight Deagglomeration:
Raw char is fluidized into an oxygen-depleted, superheated nitrogen stream (up to 600 bar). Accelerating through ceramic De Laval nozzle arrays past Mach 2.5 triggers an acoustic decompression shockwave. The brittle aggregates flash-shatter along their natural crystal boundaries within 1.5 seconds—completely avoiding reactor coking and mechanical wear.

🔬 Supercritical Fluid Phase Separation:
Downstream convective columns running under strict Supercritical VLE parameters isolate impurities in flight:
• Particle Morphology: Homogeneous sub-micron fineness (d50 < 1.0 µm).
• Mineral Extraction: Silica and zinc ash decoupled dry, driving net ash to < 1.0%.
• Desulfurization: Volatile sulfur strings cleaved mid-air, cutting total sulfur to < 0.5%.
• Closed Mass Ledger: Strict ΔMass = 0.000 kg with 100% carbon atom preservation.

📊 Verified Operational Metrics (TRL 5/6):
• Specific Energy Consumption: Measured inline at exactly 0.32 kWh/kg via our frictionless, hydrostatically floating opposed-piston core.
• Commercial Modular Sizing: Standard 10-MW modular skids process 9,600 kg/day of raw feedstock, yielding >74% premium technical-grade carbon.
• Physical Validation: Fully proven and operating at our containerized 300-kW pilot facility.

By bypassing mechanical milling degradation, the platform cuts OPEX by 40–45% while delivering an underwriting-grade drop-in replacement for Tier-1 tire makers and next-gen battery active materials (conductive additives and silicon-carbon composite anodes).

First-principles physics replacing brute-force mechanical grinding.
